If anyone is interested, here is how I made my 20b intake flange. First
I clamped the aluminum plate to the stock manifold and carefully drilled out
the mounting holes. Next I traced the outline and rough cut it about 1/8"
oversized on my Shopsmith bandsaw. Then I bolted/clamped it back onto my
manifold. Using a router and carbide laminate trimmer, I trimmed the
outside perimeter to proper size/shape. Finally I painted the ports with a
liberal coat of oil-base paint and bolted the flange to the engine and let
it dry overnight. I pulled it off the engine the next day and there was a
nice port pattern on the inside of the flange. I was about to cut out the
ports by the same method when a friend offered to cut them on his Bridgeport
mill. I went that route and the ports turned out real nice. It is now
ready for welding the intake tubes and final surface milling. Sounds like a
lot of work, and it was, but once I got started it went really smooth. Of

This allows you weld on the flange side and on the tube side. It is
supposed to provide more support to the tube and prevent cracks. Other than
that this sounds like a good way to go if you aren't taking the plastic
approach.
