Really really great idea Joe. You could also use a hole saw and
cut a
bunch of round slugs the proper size. You could make your own
deeper
hole saw out of steel tubing. Or just use an arbor or drill
press to
cut the foam slugs with the sharpened steel tubing.

Sand the angles on them and glue them together with contact
cement
or hot glue.

This sounds like a real break through in fabing composite intake
manifold
runners. About two years ago we had a bunch of ideas discussed
on
fabing composite intake runners and this is head and shoulders
above
anything else we could come up with.

Thanks Joe for sharing that idea.

BTW does anybody know how to dilute silicone RTV so you can
paint
it on? How about a source for low viscosity silicone RTV?

I also think wrapping the cores with vinyl electrical tape
will also work but not as smooth as silicone.

I worked for a short time in a wholsale supply place and one of
the products
we sold was a flexible type of foam rod. Unfortunately I can not
recall what
is was called or what it was used for. I believe it was used for
inserting
into cracks as a filler. It was availble in 3 or 4 foot lengths
and many
diameters probably in the 1/2" to 3" range. It might be handy for
making
moulds. Welding rods or dowels could be inserted into them to
stiffen as
necessary. If you are familiar with kids and swimming pools these
things are
similar to water noodles. I'll try and call the outfit tomorrow
and get a
name and maufacturer.

John   The product you are thinking abt is "backing rod" available in
1/4"  diameter up to 2 " here.
Very flexible, very cheep and is used for filling voids before pouring
concrete..should be ideal
for making an intake mould. New kid on the block here....in south
Mississippi, any rotary power
