Paul, I bought an F350 super duty Ford transfer case planetary last week
on e-Bay for $87.50 with free shipping. It is from a 4407 series and the
ratio is 2.72 to 1. The sun gear and six pinion planetary weigh 10-1/4
pounds the ring gear 2 pounds and the input splined range adapter is 1/2
pound, total 12-3/4 pounds. The planet orbit diameter is 4.99" and the
ring gear pitch diameter is 6.239" with an OD of 7.022" The planet
gears are helical and have a width of 1.123" Torque capacity is much
higher
than the E4OD since it sees the 2.85 torque multiplication of the
transmission. As expected it shows no wear because it is only engaged
when
the 4 wheel drive is in low lock. It doesn't look like any machine work
will
be necessary on these parts but if I use the stock mainshaft that will
need
shortened. The range gear slider which inputs to the planetary has a large
fine tooth spline and there are some bearing seats on the shaft that make
it usefull. I figure a hollow output propshaft over the output spindle of
the planetary carrier. The intended application is on a turbocharged
quadrotor which might get me out of my comfort zone with the E4OD output
shaft diameter. Possibly someone will start making something with a
constant speed prop before I need it, if not this looks like a good choice
so far.

Can you please clarify this a bit - I have some trouble to identify
which transmission you are referring to. F350 has been sold with:
4R100 4-speed
5R110 5-speed
6R150 6-speed

4R100 and E4OD should share the same parts, right? So, that hefty
6-pinion should be from 5 or 6-speed tranny - but there seems to be no
2.72 ratio listed...
OR, is it just a part of F-series 4WD driveline, not a part of
transmission box itself ?!?

Yes it is a separate box that goes behind the regular transmission
for getting power to the front wheels. Mostly used off road.
It is only in the super low gear range at very low speeds for climbing
steep hills or pulling heavy loads like plows :)

Petri, search words "warner 4407 exploded view" The one I showed in the
picture is from an F350 super duty 7.3L diesel for 1996 and 1997. The
second picture in the first post is for a later model of the transfer case
which I included for the cut away view.In the exploded view part #35 is the
oil pump. I chose this one for the splined output with a retaining nut for
the drive shaft flange. There is also a warner 4470 which is similar and
used in GMC and Hummer.
I will attach parts blow ups of the six pinion
candidates from borg warner. One parts list showed an elastomeric coupling
but I don't see what it could be from the exploded view. One option is a PTO
gear which mounts on the planetary spindle. I did not notice any reference
to ratios other than 2.72 for borg warner. Since Ford is associated with
Mazda that is where I started looking. There are also offerings from New
Process. They are the people who supplied dodge GTX and roadrunner
transmissions which except for a brass shift fork were unbreakable. This
company is now called "new process" and I would expect a slightly different
ratio from their models. They seem to use a splined slip joint on the output
shaft as used on rear drive full size cars.
I am hoping the stock mainshaft is gun drilled for the oil pump as a
starting point for a constant speed prop. The pump shows an inlet hose but
no clear outlet from the pump. I have a Ford F350 truck shop manual CD on
order and may learn more there.
This week I hope to freeze the design on the airframe so I am trying
different wing areas and CG positions in X-Plane. I reconfigured the Rhino4
model last week while the workstation was crashed so it is mainly small
changes to the flight model to verify the handling and speed are optimized.
